In Euro 5 and Euro 6 heavy commercial vehicles (trucks, tractors, buses), AdBlue (SCR) emission system errors and NOx sensor faults are among the most frequent issues encountered by fleet managers and mechanics. These technical issues, highly searched on search engines, can lead to severe engine torque reductions and costly component replacements if not addressed in time.

1. Top 3 Symptoms of NOx Sensor Failure & Engine Torque Derate (Limp Mode)

The NOx (Nitrogen Oxide) sensor measures harmful gas levels in the exhaust stream and sends real-time data to the Engine Control Unit (ECU). When the sensor fails or loses calibration, 3 main symptoms occur:

  • Check Engine Light (MIL) & Aborted DPF Regeneration: The emission warning light illuminates, and the ECU halts Diesel Particulate Filter (DPF) regeneration for safety reasons.
  • Erratic AdBlue Consumption: A faulty NOx sensor feeds inaccurate values, causing the dosing pump to either over-inject AdBlue or shut down the SCR system entirely.
  • Engine Torque Derate (Limp Mode): The most critical stage. If left uncorrected, the ECU restricts engine torque by 40% to 60% and caps top speed. Climbing inclines becomes virtually impossible for fully loaded trucks.

2. AdBlue Dosing Calibration and Anti-Crystallization Technical Guidance

AdBlue consists of 32.5% urea and 67.5% deionized water. When water evaporates, urea crystallizes into hard white deposits inside the SCR injector, dosing unit, and exhaust piping walls.

Dosing Pump and Injector Calibration

To ensure proper SCR operation, the dosing pump pressure (typically 4.5 to 9 bar) and injector spray pattern must be calibrated periodically. An incorrect spray angle prevents uniform mixing with exhaust gases and causes crystal blockages in the exhaust pipe.

3 Golden Rules to Prevent Crystallization:

  1. Use Anti-Crystallization Additives: Prevents urea buildup in cold weather conditions and during low engine load operations.
  2. Correct Engine Shutdown Procedure: After turning off the ignition, wait for the pump to purge remaining AdBlue back into the tank. Do not cut main battery power while the pump is running.
  3. AdBlue Tank Hygiene: Drain and clean sediment from the bottom of the AdBlue tank at least once a year and avoid low-quality fluid.
