For heavy-duty truck (trucks, tractors, buses) fleet mechanics, one of the most dreaded scenarios found in search engine queries is: "Oil found in engine expansion tank resembling tahini" or "Engine oil mixed with water." This condition indicates a critical internal failure that, if not addressed immediately, will lead to the engine seizing up—a catastrophic outcome.
In heavy-duty engines, unlike passenger vehicles, the engine oil also plays an active cooling role. To transfer this intense heat, the oil must pass through metal channels (the Oil Cooler) designed to run adjacent to the water within the engine cooling system.
While the engine is running, oil pressure (typically 4-6 bar / 60-80 PSI) is significantly higher than cooling water pressure (1-1.5 bar / 15-20 PSI). As soon as the internal metal separating walls inside the oil cooler radiator are perforated—due to corrosion or metal fatigue—the high-pressure oil flows directly into the lower-pressure water system.
An oil cooler perforation is not always caused by corrosion; sometimes, a failure elsewhere in the cooling system forces the cooler to "burst."
If the thermostat gets stuck in the closed position, or if the expansion tank cap fails to relieve pressure, the engine water overheats rapidly and expands. The pressure in the water system can spike normal levels (1.5 bar) and reach 3-4 bar or more. This immense back-pressure can burst the thin channels of the oil cooler or displace its seals.
If the immense combustion pressure (100+ bar) from the combustion chamber leaks into the water passages due to a faulty cylinder head gasket, the water system is instantly subjected to shocking pressure. This sudden spike bursts the oil cooler at its weakest point.
For heavy-duty fleet operators, a major pitfall in spare parts selection is opting for "cheap aftermarket" components. For a critical part like the oil cooler, material quality is vital.
